yeah I will need to really focus on the alignment over the weekend, or
next time I have the time to mess with it.  I don't see, at this point,
how it could be anything else...except for maybe some sort of funky
flexing going on with the bracket - 
Question- any reason reving the motor while stationary wouldn't apply
the same load to the alt as when driving?  Hopefully I can replicate the
noise in the garage.

A mechanical problem has to be belt (pulley) alignment.  He's claims to
have clearance and have tried several alternators, inlcuing rebuilts.  I
think the alternator itself is ruled out.
